Challenge Coin Size and Thickness Guide
Size and thickness decide how a coin feels before anyone reads a word on it. Here is how to pick both, and why edge thickness is a separate decision from coin width.

Diameter: how much design has to fit
Diameter is the practical limit on detail. The more elements your design carries — a character, lettering around the rim, a crest, a banner — the more room the die needs to hold them apart cleanly.
- 1.5 to 1.75 inch — clean, simple designs. A crest and short lettering. Pocket-friendly and the most economical size.
- 2 inch — the common middle ground. Room for a full emblem plus a ring of text.
- 2.5 inch — presentation size. Enough surface for sculpted characters, layered scenes, and fine lettering that stays readable. Most coins in our gallery are struck at 2.5 inches for exactly this reason.
- 3 inch and above — display and award pieces, usually handed over on a stand rather than carried daily.
Coin width and thickness: how it feels in the hand
Coin width is the total front-to-back measurement, and it controls heft more than anything else. A 3mm coin at 2.5 inches already feels solid. A 4mm coin at the same diameter feels notably heavier, and gives the die more depth to work with for deep sculpting.
There is a point of diminishing returns: past roughly 5mm a coin starts reading as a paperweight rather than something to carry. If the coin will live in a pocket, 3mm to 4mm is the sweet spot.
Edge thickness is not the same as coin width
This is the distinction most people miss. Coin width is the whole coin's depth. Edge thickness is how prominent the raised border around each face is.
A standard edge sits flush with the design. A raised rim lifts a border above the artwork, which protects the relief when the coin is set down and gives the face a framed look. A thick raised edge exaggerates that further. A diamond-cut or beveled edge changes how light catches the coin's side.
You can order a thin coin with a bold raised rim, or a thick coin with a flat edge. They are separate choices, and both appear separately in our order form.
Shape changes the maths
A custom cut — a badge outline, a Maltese cross, a shield, a Star of Life — is measured at its widest point. Because the shape cuts away area, a 2.5 inch badge cut has less usable surface than a 2.5 inch round coin. If your design is dense and the shape is irregular, size up.
If you are not sure
Send us the artwork and tell us how the coin will be used — carried daily, handed over at a ceremony, or displayed. We will tell you the size that holds your detail and what it will feel like at each thickness, before any die is cut.
